Many cooling towers do not operate at their original design load all the time.
Production may decrease, seasonal demand may change, or part of a factory may be shut down.
The tower may still operate normally, but the relationship between water flow, airflow and Cooling Tower Fill is no longer exactly the same as it was when the tower was designed.
It is easy to assume that running a cooling tower at a lower load simply means everything inside the tower is working less.
In reality, the operating balance can change.
Water distribution, airflow and the wetting condition of the Cooling Tower Media may all be different from the original design condition.
Film Fill Cooling Tower systems rely on water being distributed across the available fill area.
If the water flow becomes significantly lower while the original fill area remains unchanged, the way water covers the fill can change.

A tower may run heavily during summer and much less during other periods.
The Cooling Tower Media therefore experiences different operating conditions throughout the year.
Maintenance teams should avoid judging the fill based on one short operating period.
Adding more Cooling Tower Media is sometimes considered a solution when a tower is expected to handle future capacity.
But unused fill volume does not automatically create useful cooling capacity.
The entire tower needs to operate within a reasonable relationship between water flow, airflow and heat transfer area.
If a tower is now operating at a significantly different load from its original design, this is worth mentioning to the Cooling Tower Fill manufacturer before ordering replacement material.
For cross-flow applications, the current operating condition can be useful when reviewing the replacement configuration. Depending on the existing fill area and tower structure, options such as Width Cross-flow Fill or Full-width Cross-flow Fill should be evaluated according to the actual installation requirements rather than selected from the old specification alone.
We do not want to manufacture a replacement Cooling Tower Media product based only on an old specification if the tower has changed significantly since that specification was created.
A few additional details about current water flow, operating load and tower use can sometimes make the replacement decision much more accurate.
A cooling tower should be considered as an operating system rather than simply a box filled with Cooling Tower Fill.
