Why New Cooling Tower Fill May Not Wet Evenly at First

After installing new cooling tower fill, some operators notice that water does not immediately spread across the entire fill surface in the same way as an older fill. This does not always indicate a manufacturing or installation problem.

New Film Fill Needs Time to Become Fully Wetted

Plastic film fill surfaces can initially have relatively low wettability. During operation, the fill surface gradually becomes conditioned as it remains in contact with circulating water.

This process allows water to spread more continuously across the fill surface and develop the intended water film for air-water heat transfer.

Why Wettability Matters

Film fill relies on a thin and relatively continuous water film over its surface. Better wetting helps use more of the available contact area between water and air. For this reason, the surface characteristics of the Cooling Tower Media should be considered together with water distribution and actual operating conditions.

What Should Be Checked During Commissioning?

  • Water distribution across the fill
  • Circulating water flow
  • Airflow through the fill
  • Visible dry areas or abnormal water paths
  • Actual cooling performance after operation

If the fill is correctly installed and the water distribution system is operating normally, initial wetting behavior should be evaluated together with the tower's commissioning condition rather than judged from a single short inspection.

When Should You Investigate Further?

If uneven wetting continues after normal operation, or if the tower cannot achieve the expected cooling performance, the fill structure, water distribution, and operating conditions should be checked together.

For cross-flow towers, the selected fill configuration can also affect how the available fill area is used. Depending on the tower structure and required dimensions, options such as 16.5 Multi-width Cross-flow Fill and Wide-width Cross-flow Fill should be selected according to the actual tower configuration.
